Gehring develops DH tool series with internal cooling, air measurement

0

Precision honing of large components is a special challenge. In some cases, the bores are large enough to fit a ball or even a person, and the depth of the bores can be several meters. This is what the experts call tube honing. Gehring Technologies GmbH + Co KG, Ostfildern, Germany, has optimized this technology with the newly developed DH series of multi-strip honing tools.

With the Deephone series, Gehring offers specialized machines for honing large components. The machinable diameter range for these machines is between 37 and 600mm, even larger in special cases. Typical applications include large hydraulic and pneumatic cylinders, precision tubes in general plant engineering, extruder housings, aircraft landing legs, molds, etc. In this concept, the tool body is mounted on a drive shaft that is matched to the machine spindle. The length of the drive shaft determines the depth that can be drilled. Gehring offers four grades: 1,500mm, 3,000mm, 6,000mm and 10,000mm. The bayonet connection allows for quick tool changes. Depending on the application, honing stones up to a maximum of 300mm are available.

Because the drive shafts are connected to the machine spindle via an adapter, the DH tool series has an extremely wide range of applications.

“We are happy to help machining companies that have other, perhaps older, machines to adapt them,” said Holger Gehrung, sales manager for tools and cutting materials at Gehring. “The modular concept of our solution leaves many options open.”

Two features of the DH series are likely to be decisive for many users: The tools, including drive shafts, are optionally available with internal cooling and air metering.

Internal cooling ensures that coolant is delivered precisely to the point of machining. This means higher performance and cutting capacity with better surface quality. It also aids chip evacuation and flushes the chip/oil mixture out of the hole, significantly reducing the risk of scoring from jammed chips. The more effective internal cooling also outperforms conventional flood cooling in terms of coolant consumption, saving the user additional costs.

“We expect our new DH series tools to reduce machining times by up to 30 percent,” said Gehrung.

Air measurement is mainly used on conventional honing machines. In the field of tube honing, this type of quality assurance is rather uncommon. The advantages are obvious: air measurement allows the diameter to be checked during the process. Without air measurement, the operator must stop the process and remove the tool from the deep hole. The bore may also need to be cleaned prior to measurement, taking an enormous amount of time.

But that’s not all. Another highlight of the tools is the integrated linear feed of the honing stones. This solution reduces vibrations compared to the usual rotary feed via a rack. This not only makes the process quieter, but vibration-reduced machining also benefits workpiece quality, process reliability and tool life.

Gehring places great emphasis on flexibility when it comes to cutting tools. Depending on the application, diamond, CBN, or ceramic honing stones are available, all of which are manufactured in-house.

“We can look back on many years of experience with all types of cutting tools, and in addition to honing tools, we also equip finishing and grinding tools of all makes and designs,” said Gehrung. “We achieve maximum cutting performance and tool life thanks to the extreme hardness of the diamond and CBN cutting grains and their bonding and interaction, which we tailor precisely to the requirements.”

As a cost-effective alternative, users also have ceramic cutting tools at their disposal, which also achieve high-precision, defined surfaces. They are suitable for machining almost all materials.

Honing tools are precision products of the highest order, and the DH series is no exception. They are manufactured to the highest quality standards. This includes, for example, triple-supported support bars to achieve the best values for roundness, straightness and cylindrical shape. The tools are also designed to be very robust, so the customer can expect a long service life.

New Walter tap generates short chips, produces best thread surfaces

0
The Walter TC130 Supreme tap is a premium tool for blind-hole threading. (Courtesy: Walter Tools

Walter has launched the TC130 Supreme tapping tool with a new patent-pending geometry for improved surface quality even when threading large batch sizes. Straight grooves produce short, controllable chips, resulting in high process reliability when threading with the TC130 tap. In turn, the special geometry means that the fine surface finish of the threads is maintained longer, so the tap does not need to be replaced prematurely because of decreasing thread quality.

To achieve this capability, the last thread in the chamfer section of the tap is designed to “finish” the thread. This results in an excellent thread surface.

The tap with axial internal coolant has a tough HSS-E substrate to prevent fractures and total breakage. The innovative WY80EH HiPIMS coating improves wear resistance and thread quality, and the tool features an additional WY80AA titanium nitride (TiN) coating to provide the best thread quality. A chamfered guide section prevents fractures at the end of the profile.

With the ability to cut blind-hole threads up to 3.5 × DN, the TC130 Supreme tap is targeted for applications in general mechanical engineering and the energy industry, such as for threading wind turbines. The tap is suitable for threading steel and cast iron (ISO P and K workpiece groups). Also, the tool is ideal for interference contours and series production.

The TC130 Supreme tap has a tolerance of 6HX and is available in a variety of dimensions: UNC ¼ to UNC 1.0, M4 to M42 (metric), and MF10×1 to MF33×2. (metric fine)

The Walter lineup of products consists of three categories of tools. Supreme tools (such as the TC130) indicate the highest level of technology and performance available. Advance tools indicate products efficiently balanced between price and performance, and Perform tools are products that provide an economical solution with focused importance on price.

Fixtureworks®, a leading North American manufacturer and supplier of clamps, fixturing accessories, machine tool components, and rollers and bumpers now offers a line of low-profile inserts called GripSerts.

These grippers are made to grip steel workpieces. With only 3.5 mm of clamp surface needed to securely hold the workpiece, TG GripSerts workholding grippers are ideal for 5-axis machining operations. Because of the geometry of the grippers, the inserts create a pull-down effect that prevents any lifting of the workpiece while clamping. These durable inserts combine a tough-coated cemented carbide with specialized teeth and triangular shapes that are uniquely designed to penetrate steel.

TG GripSerts workholding inserts offer many advantages over traditional clamping systems. Their special triangular shape with a 5° tapering and teeth geometry combine to provide exceptional clamping stability with no need for pre-machining or dovetailing workpieces. They are designed to absorb and dampen vibrations, providing secure and stable holding at lower clamping forces, which prevents deformation of the workpiece. This results in a higher cutting rate and less waste of materials than traditional clamping systems. TG GripSert carbide gripper inserts are designed for ultra-low profile 0.14 in. (3.25 mm).

With only 3.5mm of clamp surface needed to securely hold the workpiece, TG GripSert workholding inserts are ideal for 5-axis machining operations. These durable inserts can penetrate materials including steel, hardened steel/titanium (up to 50-54 HRC) as well as aluminum.

A retrofit GripSerts vise jaw kit is available, including jaw pair, wrench, and screw pack for a Kurt 6” vise. TG GripSert grippers and jaws can also be used with all TriMax Series vises. Using the TG-CUTTER tool to finish pre-machined insert seats, you can also install GripSerts on any custom jaws or clamping devices. The suggested clamping force is 30 ft.lb. For correct clamping, make sure to use the proper screw length for your specific vise. Proper length is  determined by adding the thickness of the TG GripSert jaws and the depth of the thread of your vise.

Accessories are also available such as the exclusive Snap-in parallels, available in various heights and sold in pairs. The self-locking design of the parallels allows for the quick and easy installation on the TG GripSert jaws with no additional tools, and the aluminum protective covers (TG-PRO) in the empty pockets that keep out dirt and debris.

Lights-out manufacturing for cutting tool blank preparation is now even more productive with new ANCA technology — an in-process OD measurement system for the CPX Linear machine.

With a large working envelope and powerful grinding spindles to achieve the highest precision and productivity, the CPX Linear is ANCA’s solution for grinding tool blanks in a batch production. Results are measured with Statistical Process Control (SPC) as the quality control methodology, with a CpK of >1.33 on a 0.006mm diametrical tolerance achieved to meet productivity requirements. This quality control system metric proves the grinding process capability of the machine, however the wear on the grinding wheels can influence this result.

Grinding wheels and their composition design drives self-sharpening properties, holding size and shape, and is critical to performance, but wheel wear during large batch grinding is inevitable in any grinding process. This can lead to the ground blanks being out of the specified tolerance. A common “best practice” during production is to compensate for the wheel wear manually, but this requires operator availability 24/7, limiting lights-out production capabilities.

The CPX In-Process OD Measurement system delivers a solution that not only enables lights-out production but further increases productivity on tighter tolerances to meet a CpK of >1.33 on a 0.003mm tolerance. It is a quality control system that monitors and controls the OD of ground blanks within a batch production.

The CPX Linear performs batch grinding with high material removal rates and to tight tolerances; however, the OD measurement system takes it further thanks to the SPC feature that comes standard with the OD measurement software. SPC is user-defined, and the tolerances along with the Cp and CpK values are constantly monitored, controlled, and reported to the user.

The OD measurement system is permanently mounted inside the machine and only called upon when required. Based on the set tolerances and the frequency of measurement, an accurate in-process measurement and compensation is applied to maintain the blank OD to the nominal diameter.

“At ANCA, we are always looking for ways to help our customers increase productivity and achieve better results in their production without compromising on quality,” said Santosh Plakkat, product manager for the CPX Linear platform. “The CPX In-Process OD Measuring System is your productivity partner in grinding large batches of blanks unattended and with automatic process control. The system is flexible with the ability to handle multiple diameters in one setup, making it perfect for complex blank geometries/shapes and longer batch runs.”

Features and benefits include:

  • In-process OD measurement and automatic compensation.
  • Multiple diameters can be measured along the length of the blank.
  • Measured diameters recorded and available to the user to carry out offline Statistical Process Control.
  • Cp and CpK limits can be configured and monitored live.
  • Blanks that are out of the programmed tolerance are marked for easy identification in the Loadermate software.
  • Lights-out blank production.

Walter takes the lead in solid carbide milling with the introduction of more than 3,000 new cutting tools in inch sizes. The expansion includes the MA267/MA263 Advance milling tools with straight-forward proven geometries for a cost-effective and reliable milling process at an extremely high metal removal rate. and the MA268 for high-velocity rough machining.

Available in diameters from 1/8” to 1”, the MA267/MA263 Advance tools are excellent for machining all other ISO N materials, such as copper, brass, bronze, and magnesium-based alloys, in addition to aluminum. With a cylindrical shank, these tools are available with or without chip-splitters.

The WJ30UU grade for the MA267/MA263 tools is uncoated, and the WJ30CD grade features a wear-resistant zirconium nitride (ZrN) coating to achieve maximum productivity and tool life. The MA263 with chip breaker geometry reduces cutting pressure and vibration at high feed rates. Both offer end geometry that is designed for aggressive ramping.

Benefits include imparting consistently fine surface finishes throughout the entire tool life, polish grinds to generate superior surface finishes on both walls and floors, and a polished flute face that optimizes chip evacuation.

Walter also developed the MA268 to machine all ISO N materials at the highest level. The solid carbide milling cutter has a 39° helix and is available from 1/4” to 1” in diameter. The tool has a cylindrical shank and is available with a standard or reduced neck. The MA268 is also offered in the uncoated WJ30UU grade and the WJ30CD grade with the reliable ZrN coating. The cutter’s unique geometry reduces cutting pressures and vibration at high feed rates. The highly polished OD and flute face prevents chip build-up. Big Daishowa has introduced the C3 program, an expansion of the Big Capto tool holder line, designed to increase efficiency and precision for small lathes.

The C3 series of Mega New Baby chucks has a clamping range of .010-.630” with a maximum RPM of 30,000. These make excellent choices for drills, reamers, taps, and finishing end mills. Ultra-slim and strong, they provide reliable gripping for even the smallest workpieces.

The Big Capto C3 square holders for turning applications come in left and right orientation. The turning application holders — C3-180-BH16R-2058 and C3-180-BH16L-2058 — are mono-block holders. Their insert clamps are tough and reliable, adding on to the already inherently high rigidity of mono-block holders. The resulting higher rigidity minimizes vibrations and movement during cutting, improving accuracy and efficiency.

The new square tool holders are available in 90° and 180° types. The 90°-type offers a variety of orientations, including perpendicular to the workpiece. Its compact design also allows for work in spaces that are tighter or have limited clearance. The 180°-type, meanwhile, allows the tool to machine harder-to-reach areas of the workpiece.

Due to the limited space for smaller lathes and mill-turn machines with C3 clamping systems, integral C3 turning adapters are compact and rigid with both left- or right-hand units for most common turning geometries. C3 boring bar holders also are available to clamp 6, 8, 10, or 12mm boring bars. All turning tool holders feature through-spindle coolant. Tool assembly device, Kombi Grip (model KG32R), makes an excellent addition to work on C3 tools outside the machine, and cleaning of internal C3 clamping units is quick and efficient using Big Capto spindle cleaner SC-C3.

As a member of the Big Daishowa Group (Osaka, Japan), Big Daishowa Inc. has grown into a recognized global tooling provider, with manufacturing facilities in North America, Switzerland, and Japan. In addition, Big Daishowa is the North American representative of Speroni tool measuring machines, Sphinx high performance drills, mptec measuring stands, Tekusa spindle cleaners, and the UNILOCK zero-point workholding system.
